Project Background: Powering a Remote Mining Operation

The client operates a large-scale copper extraction facility situated over 150 kilometers from the nearest grid connection point in Zambia’s remote northwestern mining region. With operations running 24 hours a day, 365 days a year, the mine requires an absolutely dependable primary power source to drive heavy machinery, ventilation systems, ore processing equipment, and camp facilities. Grid extension was deemed economically unfeasible due to the remote location and the prohibitive cost of transmission infrastructure over such distances.

The Solution: Dual 250kW Cummins Diesel Generator Configuration

MechVolt’s engineering team designed a robust power solution centered around two 250kW Cummins diesel generator sets operating in a synchronized parallel configuration. This dual-generator architecture provides several critical advantages:

  • N + 1 Redundancy: If one generator requires maintenance or experiences an issue, the second unit can seamlessly assume the full load, ensuring uninterrupted power supply to the mining operation.
  • Load Flexibility: During periods of reduced demand, a single generator can carry the load efficiently, reducing fuel consumption and wear.
  • Scalability: The system is designed to accommodate future expansion, with the ability to integrate additional generator modules as the mine’s power requirements grow.

Each generator set is powered by a reliable Cummins diesel engine coupled with a Stamford alternator, housed in a purpose-built acoustic enclosure designed to minimize noise pollution and protect the equipment from harsh environmental conditions including dust, extreme temperatures, and heavy rainfall common in the region.

Comprehensive Fuel and Control Systems

The power station includes a fully integrated fuel management system with a 20,000-liter bulk fuel storage tank, automatic transfer pumps, day tanks, and fuel polishing equipment to ensure clean fuel delivery at all times. A sophisticated PLC-based control system provides remote monitoring capabilities, allowing the mine’s operations team to track generator performance, fuel levels, and alert statuses from a central control room.

An automatic mains failure (AMF) panel ensures that generators start automatically within seconds of any power interruption, with load transfer occurring seamlessly through motorized changeover switches.

Project Scope and Timeline

The project encompasses the complete power station package, including:

  • Detailed site survey and power load analysis

  • Equipment procurement, factory testing, and quality inspection

The equipment has already completed factory acceptance testing (FAT) at MechVolt’s facility and is currently in transit to Zambia.
